[TYPO3] Problem uploading to TER

Dear All,
 
I havn't worked on an extension since upgrading to typo3 4.x, but now I am
wanting to upgrade one of my extensions (pd_diocesedatabase).
 
The upload to TER function in Extension Manager fails showing

    SOAP-ENV:Client: Bad Request
 
Can anyone suggest why this might be happening and what I have to do to fix
it.
 
This extension is a big one, containing more than 5000 lines of well
documented code in the pi1 file (over 200k in size), which in the old TER
had a special switch by Kaspar to enable it to be uploaded as it was over
100k in size. Does the new TER require this switch?
 
Would it be possible to modularise the code? I could use the php function
include, and separate out the functions, or is there part of the typo3 api
to enable me to create a pi2, pi3 etc series of files. Or would the
extension upload/save/delete configuration fail to spot these as part of the
extension?
 
I don't want to de-document the code, as I believe in extensive in-line
documentation for the benefit of those who come after me, and I hate terse
C-style obfurstication, but if I can't upload the fruit of my labours...
 
Suggestions anyone?
